The failure pattern
The machine reports a zone that is too cold or the heat-up process stalls. On the cylinder, the band appears discoloured, charred in places or covered with melt residue. The resistance measurement shows an open circuit. The band is burnt out — the real question is: why.
A band heater is a robust component. The heating conductor ages over years in normal operation. If a band fails significantly earlier, one of the following five causes is almost always at work — and it remains after the replacement if nobody looks for it.
A band heater that burns out early is a measured value: it indicates that seating, wattage, connection or environment do not match the design.
The five most common causes
1 · Penetrated plastic melt
Melt creeps under the band at joints or nozzle transitions, carbonises there and creates hotspots. The heating conductor overheats locally and burns out. Remedy: fix the leak and choose a melt-tight construction — such as ZAK compact aluminium band heaters.
2 · Air gap and poor seating
A band heater transfers its heat by contact. Wherever there is an air gap — caused by a distorted seating surface, a dirty cylinder surface or a band clamped too loosely — the heat builds up in the band itself. The spot overheats, the insulation ages quickly, the conductor breaks.
3 · Power density too high
If the power introduced is not dissipated, the conductor temperature rises above the permissible range. This happens with undersized bands, incorrect zone allocation or a changed process. Fundamentals: designing band heaters correctly.
4 · Connection faults and vibration
Loosened terminals and fatigued cables create contact resistance and local heat at the connection — the band burns out from the connection side. Details in the article vibration on heating elements.
5 · Wrong voltage or wiring
A 230 V band on 400 V delivers three times the rated wattage — the conductor does not survive that for long. Swapped star/delta wiring or a shorted power controller also lead to overload.
Diagnosis before replacement
Four steps cleanly separate the causes — and prevent an intact band being replaced when the sensor or the control is the actual fault. Work on the electrical installation belongs in the hands of a qualified electrician; before all measurements, disconnect the zone from the power supply and secure it against being switched back on.
Visual inspection of the band
Discolouration, burn marks, melt residue, seating and tension of the band, condition of terminals and cables. Note the position of the damage — it points to the cause.
Measure the resistance
With the band disconnected, measure the resistance and compare it with the target value. An open circuit means burnt out; a significant deviation points to partial damage or a shorted winding.
Calculate the target value
The target resistance results from voltage and rated wattage. Example: 230 V and 1150 W give 46 ohms. If the measurement deviates strongly, the band does not match the supply voltage.
Cross-check sensor and control

When the same zone fails again
If the new band fails again at the same zone, the systemic cause is still active. Experience shows a clear pattern:
