Sand casting process for very complex castings

Sand casting is not the right answer for every casting. It becomes relevant when very complex contours, undercuts and cast-in tubular radiators reach the limits of a rigid, permanent form.

Why sand casting instead of chill casting

Chill casting can be economical with simple, easily demoldable geometries. If the component fits the permanent shape, clear divisions are possible and no critical undercuts interfere, the process offers advantages in terms of repeatability and unit costs.

The limit arises where the later function can no longer be clearly represented with a rigid, permanent metallic form. Then the tool must not determine the geometry. Then the component function must lead the process.

Decision in one sentence

For simple shapes, chill casting is often the right choice. Sand casting comes into play when the geometry becomes very complex and the function cannot be clearly represented with a permanent mould.

When geometry and function determine the choice of process

Sand casting works with lost molds and flexible core systems. This allows cavities, openings, channels and undercuts to be specifically mapped without artificially simplifying the geometry.

This freedom is particularly important when it comes to very complex contours and functionally critical transitions. Sand casting does not automatically make sense for simple or easy-to-deform castings. For heavily nested components, however, it can be a technically clean solution.

Undercuts, precisely fitting contours and valve joints

Components such as valve joints or comparable function-critical components have different requirements than simple cast bodies. It's not just the external dimensions that are crucial, but also transitions, internal contours, demouldability and subsequent assembly function.

If such components are reduced to a casting logic that is too simple, compromises arise in the wrong places. Sand casting offers the opportunity to develop the shape more closely based on the technical task.

Cast tubular radiators and functional integration

Sand casting becomes particularly relevant when a heating element or tubular heater has to be cast. The positioning of the tubular heating element is then not a detail, but rather part of the component function.

In such cases, the necessary freedom of form and process flexibility can often be achieved better with sand casting than with a rigid, permanent mould. This is especially true with very complex geometry. Where heating performance, geometry and mechanical function come together is determined by the combination of casting, design and manufacturing experience.

Series competence, yes, standard offer not automatic

The group has the technical expertise for larger quantities. What is crucial, however, is whether the geometry, embedding of the tubular heater, processing and available manufacturing capacity fit together.

Sand casting is a skilled labor-intensive process, especially when it comes to cast-in heating elements. Due to the limited availability of specialized specialists, sand casting is not formulated as a freely scalable standard offer, but is examined on a project-by-project basis. This is not a withdrawal from technology, but rather a clean technical and capacitive classification.

Lampertheim location competence within the group

The Lampertheim location is an important source of expertise within the Ihne & Tesch Group for sophisticated cast iron heaters, very complex geometries and cast-in heating elements. There, casting, technical clarification and machining combine to form a manufacturing process that translates complex requirements into real components.

This competence is not a given in the European market environment. Many foundries, especially in England, have disappeared in recent years due to market changes, the consequences of Brexit or a lack of succession. This meant that there were isolated market opportunities, but technological maturity cannot be bought at will.

The company's own development in Lampertheim had already progressed to such an extent that not every offer or acquisition would have sensibly matched the technological level achieved. The message behind it is clear: What is important is not to take on every opportunity, but rather to master the appropriate manufacturing skills in your own system.

When a casting leaves simple shapes and becomes a functionally critical system component, the nominally simplest process is no longer decisive. Then what counts is the technology that brings together geometry, function, quantity and available manufacturing capacity.
